Labels are printing too small - Intermec EasyCoder PF4i Printer

There are 3 different DPI Printheads for Zebra printers if you print a label set up for a 200 DPI Printhead on a printer with a 300 DPI Printhead installed it will be about 66% of the size.

See if it still happens using a fresh label roll. From the Dymo 450 User Guide the common causes of poor print quality issues.

Poor print quality is most frequently caused by one of the following:
• An old roll of labels
• Labels made by a manufacturer other than DYMO
• Labels where the thermal coating has been compromised
• A dirty print head
First, make sure you are using DYMO-branded labels. Do not use third-party labels because the thermal coating on other labels has a different sensitivity than DYMO-branded labels. Also, the perforated holes between the labels made by other manufacturers are frequently not detectable by LabelWriter printers.
If the print quality becomes faint, small dots of white appear scattered through the printed characters, or light and dark patches of printing appear, you are probably using a faulty roll of labels. Try using a different roll from a fresh box. If the second roll prints correctly, the problem is with the first roll of labels.
Another possibility is that the LabelWriter print head needs cleaning. Every LabelWriter printer comes with a cleaning card. See "Caring for Your Printer" on page 17 for information about the
LabelWriter cleaning card.

This because you might have kept the larger size catridge so that you wil not be able to print smaller size labels.please change small size catrige so that you can print what size you want.

It is not advisable to run labels in laser equipment without all of the labels on the sheet. The grey looking labels are due to a small amount of backround or build up put on all documents that run through a laser printing machine. Run it through once and you shouldn't be able to notice it, but run the same sheet through multiple times, and eventually you will be able to see the buildup, especially on thick paper such as label paper. What I would suggest is to pickup a cheap inkjet from walmart, and use it for only labels. They are more expensive to run, but with your low volume of useage you probably won't notice it. This will allow you to use labels 1 at a time, and if a label comes off in the printing process, it is much easier to find and remove then it is in a larger laser unit.

This looks like its being managed in the software.
Check with the programmer.

It says on the website the labels are 56lb (I guess cover weight). The only way the stock will run right (ie) fuse correctly is in the mp tray using one of the thicker settings. Also if you run labels out of the tray you run the risk of them peeling off making the turn out of the tray and into the machine. All non standard paper is better off using the mp tray.

It could be how you have loaded the labels. If you have loaded the labels and there is a small gap between the spindle and the roll, it will print one label and give a error-printer message and stop working until you unplug it for 30 seconds and plug it back in. I would reload the labels from scratch and ensure there is no gap.

The label sensor is not detecting the gap between the labels.

Make sure the labels are loaded all the way to the left (as viewed fron the front) and make sure the label guide (near the back of the printer) is set to keep the labels from wandering away fromt he sensor.

There is a pair of infrared emiter and detector located above and below the label path. As label pass between, these measure the leading and trailing edges of each label.

If you haven't already done so, calibrate the printer, by using the "Online", "Calibrate", "Online" buttons. If the "Feed" button doesn't feed just one label, you'll need to adjust the label gap sensors. This can be a bit trick if your labels are very narrow.

There should be a small pcb on a shaft under the label path. Note its current location, then slide it left or right to get a better signal, and try the feed button again. On my Zebras, the sensor is not in the middle of the PCB. Look for a small metal "can" on the PCB and center that.

The upper sensor is more difficult to adjust, but if you manage to spot a very small PCB above the labels, it will be easier to line these up.
