Hi Pat,
We had a problem in our print shop similar to this, it was caused by the heat when the toner is fused to the paper, it actually shrunk the image from heat. To test this theory try running the job on the heaviest card stock you have and see if it is still smaller. In any event the only way we could work around this was to send all jobs out at 100.6% on text and 100.4% on card stock. I was told unofficially that the update from xerox actually does something similar to this but only works when the image is copied off the glass. You may have to adjust the percentages and also make sure that you are setting the copier to the closet gsm of your stock. The heavier the stock the more heat it needs to fuse the toner, so try running on the lowest gsm setting you can; but beware if you set it too low the image will scratch off the paper.
