When I do a big run of labels (500) it prints one label and pauses for a second then prints the next. Is there a setting I am missing?

You have to set the ribbon type to be "non-transmissive" for black transfer film.
To set the ribbon type, turn the printer off. Then press and hold the "feed" and "pause" buttons while turning on the power. The printer will now be in diagnostic mode - you can page through the menus until it says "ribbon type"
Pick the correct type and press the "pause" key to save the value. Then turn off the printer and turn it on again normally. The ribbon error goes away.

Various possibilities:
- The data cable on the head is not correctly inserted.
- the head is out of order.
- You are printing with a driver with a lower graphic resolution than the head resolution

What is the software used?
Normally the printer will decrement or increment its counters when the correct instructions are sent, If it is the pc that sends the labels then your problem is due to the pc.
Otherwise if the count is internal then external electromagnetic noises may cause this sort of phenomenon.
If it's on a parallel port, then your problem may comme from the vibrations of the printer. The init signal on this port is very near to a gnd pin and with the vibrations this causes a reset of the printer.
Last problem may come from a firmware deterioration. All depends cpu either the firmware is Eprom or Rom.

Check the size of the label in your codes or driver.
The length must be correct or else you cannot use it correctly.
You must may be recallibrate the sensors

I have resolved the issue, our old software required a serial connection, when I changed it to lpt1 that corrected the issue.
