I know you can sort and staple from the copier, but can you send a job to the printer from your PC and have it sorted and stapled? Or is this possible? Our company has the KM-3035 printer/copier/scanner/fax.

Usually, if a tool is sending two staples out at a time, the wrong staple series is being used. Please check if the pack of staples you're using is suitable for the machine. If they are compatable, then make sure that the magazine (Where the staples go in) closes properly.
My usual analogy is: Tyres may look the same and do the same job but, you try and put a bus tyre on a bicycle - just can't do it.....

In the print driver you should have the option to collate, you need to make sure that that option is on, and when you go to send the print job, you need to make sure that you adjust the finishing options in the driver to tell it to staple.
I don't know how/why, but if you set the Print settings (main print screen) to non-collate and the Printer Properties (clicking in to get to the staple option) to collate, it works correctly, stapling each set individually.
Do you have on display message like: " limited mode" or similar? If yes there is some problem with staple finisher. In most case with up and down movement sensor, or copies dont come out sorted, instead goes everywheare on delivery deck...If Im not mistakaen error is E 542 or 724.
You can try under user mode - copy sett.- there must be an option to turn off limited mode. Then restart machine, if something is wrong you will get error code message.
When printing multiple stapled sets from Microsoft® Word all the sets are stapled together. Solution:

Are you sure it has stapling?
Some machine may show it on the control panel but it is an option that may or may not be installed.
Is there a stapler in the sorter?
If it does, then the stapling should come up as a finishing option when making copies.
On your control panel, there will be a Sort, Group and a Sort/Staple option.
Select this feature and it should staple your copies.
If you select this and it doesn't staple then it may be out of staples or the copy is not the correct size or orientation to allow stapling.
There is an issue with the Konica Print Driver and the MS Print Driver. If Collate is turned on in both the drivers, you will get this problem.
The solution is to turn off Collate on one of the Drivers. Usually you will have an initial Print Dialog window that pops up when you can select your printer, how many copies and if to collate or not. De-select Collate. Then you should also see Preferences Tab. If you select that tab, select Collate and Staple, your print jobs should now Collate and Staple correctly.

try using another cartridge form staples because as u said your cartridge might be dried out.
