Can i run new hot

Ordinarily the cold water line is used to complete recirculation loop.
There is no reason why you cannot run separate line back to water heater instead of using cold water line.
The Grundfos system comes with crossover piece that connects hot-and-cold lines at furthest faucet.
Instead of connecting between hot-and-cold line, simply connect hot to your new hot water return line.

When your new line arrives back at water heater, it must connect to cold water inlet so return water is directed to bottom of water heater.
For critical safety concerns, do not remove TP valve to install new water inlet.
Nor is it best to use extra plug on top of tank to install new water inlet, unless you also install dip tube that directs water to bottom of tank.

In the case of tankless water heater, return line must be connected to cold water inlet also.

Chattering from the pump, we replaced it, new one

The lines may have sediment build-up.
Clean re-circulation connection with CLR and see if that helps.

Pump started to make a rattling noise after 4 yes

Pull off the pump and clean it out.
The noise could be sediment build up causing pump rotor to make noise.
Noise could also be bad bearing or bad rotor.
Noise could be air bubbles in the line.
Once pump motor begins to slow, no mater what the cause, it overheats and begins to burn out.
Many times, once a motor has slowed, it never recovers and spirals downhill and stops working.
There are no repair parts for recirculation pumps.

Need to find a link to the owner's manual/ repair

1) My grundfos stopped working because sediment clogged the pump, and the motor slowed.
When motors slow, they get hot and burn up.
I ask my friend who rewinds motors how to fix it, he said in the old days, they rewound every motor, but today they throw valuable scrap into landfill, and then buy new motors from China.
I told him not to retire, but go to school and teach kids how to rewind motors, and then took apart the grundfos line and cleaned it out with CLR, but it never worked again.

2) If timer stops working, but pump still works, you can buy cheap plug-in timer and connect grundfos to the cheap timer

The hot water comes on immediately and sometimes

If your grunfos pump is clogged with hard water sediment, then it probably needs replacement.
You can try soaking it in CLR for a while, but I doubt it can be salvaged.
Sediment adheres to surfaces and there is no way to get inside the pump and scrub it out with a tooth brush.

You might benefit from replacing pump with the type that has a timer. That might save a bit of money. Or you can add a timer to the ordinary grundfos. If pump works fewer hours, it shouldn't clog up as quickly (or so the theory says)
And your water system might benefit by flushing your water heater each 6 months to prevent sediment from forming in the water heater.

Check the breaker. Check the reset on the motor. Wiring connections. If you have power to the motor & motor doesn't work...you need new motor.

With a recirculation pump, can I remove the motor housing and impeller to replace, or do I have to remove the entire unit?

Normally you can just replace the motor with out changing the entire unit. A new gasket should come with the new motor.

My grundfos hot water circulator works great. how often should I set it to circulate the hot water, ever hour, before morning shower or evening shower.

Last one I installed, I used a PIR sensor to control it, so that whenever someone walked towards the bathroom or kitchen, the pump will start up and run for 15 minutes. It really depends how often you use hot water - if only certain times of day, then it would be wasting power to run the pump, and heat loss from the pipes (unless very well insulated). If you have a regular pattern of use, then you could use a timer/programmer as you would on your normal hot water or heating. If your piping is plastic, then don't run pump continuously, as some plastic piping is not recommended for continuous circulation at normal hot water temperatures.

Hi I have a Grundfos pump that heats radiators fine but not the hot water...checked the small spindle and is spinning fine...

Sounds like the diverter valve is not working. In order to heat the hot water, it needs to direct the circulating water to the heat exchanger rather than the rads.
