Clutch engaged i get a

Inspect the frame slider on the right hand side. ------------- Check around the headlight that the plastic is not rubbing against the headlight. If its rubbing then put little pieces of weatherstriping between the fairing and the headlight, just enough to see if it would work before pulling out the headlight. If it still makes the noise. Then you just have to pull the headlight out and put some good weatherstriping around it. ----------- Also inspect the the right lever, there is a small screw where the adjuster is.Inspect the lever and screw. If its got loose and making this noise.-------- Inspect if its coming from the fairing just above the headlight. Tightly hold or press down & pushed forward on the windscreen and see if it goes away. Based on the Service Manual this part of the fairing are only held by velcro on one end and double sided tape on the other end.
Solution: Put some thin high density foam (weather stripping) in that area to absorb the vibration. The noise should go away.
----------- This will help.Thanks.Helpmech.

Im trying to replace worn

I noticed you said you pulled the split pin out...not sure if you meant PINS or not, because there should be two pins holding the pads in place. Here's a picture of the schematic. Number 5 is your pads. There are two cotter pins (number 9) that come out. But I usually use a pliers with a curved nose to pull out the two spring pins that hold those in place (number 8). This should help you on your way. Good Luck and have a great day.

My bike was sitting for a while before i bought it

Choke cable - The cable nipple attaches to a bracket on the choke shaft, pull on metal end of the cable (where it goes onto the carbs) until the bracket has moved enough to disengage the nipple (hold bracket, release cable & disengage)
Throttle cables - Loosen the cable adjuster at the twist-grip all the way. Next loosen the 4 clamp screws holding the carbs on, disconnect the vacuum hoses, then remove carbs lift them up & disconnect the cable nipples from their holders
Et Voila !

Ride safe

My 1990 Suzuki Katana has a crack in the housing

is it in the crank case? then you probly want to remove the part of the case thats cracked and find a skilled aluminum welder to patch up the crack or else you can buy a new part of that case at www.cheapcycleparts.comsuzuki/katana or www.bikebandit.com/suzuki
just make sure you know what you are doing when taking it apart and be sure the gaskets are good and be careful not to rip them

Fuel leaking out of the air box drain tube

Yep you got it a stuck float or possibly a plugged main jet, but more likely the float....and probably its not stuck, its probably bad and needs replaced, if there is fuel in the float itself replace it.
