Check the four wheel drive actuator on the front axel. It's on the front right side of the front differential housing. It's round with a big hex on it where you would put a wrench, I think it's 1-1/4". Anyway, follow the wires there's a plug about 6 inches away, unhook the wires going to the actuator. Now see if it still blows the fuse, if the fuse don't blow the actuator is the problem. It just scerws out and the new one screws in and hook up the wires. This is a fairly common problem with those trucks. On the early K series GM had the four wheel drive and the heater fan on the same circuit. The actuator would go bad and blow the fuse so now your stuck in the snow with no heat. I think GM changed that in the later years.

You can not continue what your doing ,until you have a service
manual or some type of reference material to understand the
system your trying to diagnose.

You only replace a fuse (1) time,then you get out the wiring
diagrams, you should have for all your vehicles

If your not willing to go that far, you will have to hope that
a repair shop or my last choice & never recommend you do,
go to a dealer.

Keep blowing fuse for 4WD.cannot engage 4WD

I would check the wiring harnesses associated with the 4WD. It sounds to me like you have a harness rubbed through or pinched. If the fuse blows without engaging the 4WD, look before the switch (which may be on the transfer case if it is a manually shifted transfer case, which I believe those were) If it doesn't blow until you try to engage it, look after the switch. I'd be especially suspicious of the harnesses where they run around the transfer case and where they get to the axle shifting mechanism. It could be something else on the same circuit if there is anything else, which would also blow with it off, but I believe that circuit probably doesn't run anything else.

Broken adapter between transfer case and transmission . We're assuming it's an adapter and it's completely cracked open with fluid pouring out. What could have caused this?

Sorry friend there is no adapter between the transfer-case and transmission, if your lucky it's the transfer-case that is cracked and not the transmission housing. What could cause this??? Going over something high and the transmission hitting causing the housing to crack, or a worn transmission mount. Good luck and keep me posted, be glad to know you got your Suburban running again.

1996 Yukon 4X4 Electronic Shift on Fly.

I had the same problem with the shift on the fly push-button 4x4 on my 97 Suburban. GM Shop manual indicates that it could be due to an encoder error on the actuator motor. Try pulling the transfer case fuse to reset the transfer case control module. Wait at least one minute. Re-install fuse then re-try operation. Did it last week and that saved me a trip to the dealership and extensive troubleshooting.
