Ford 4.6L Engine and P0401 Insufficeint EGR Flow

The P0401 code refers to not enough flow of the EGR system. Most common problem for the Ford 4.6L engine, is the flow ports in the throttle housing. If you have this code, try this procedure first, before spending any money.
First remove the two EGR valve mounting bolts. Leave the pipe connection connected to the valve, then remove the air intake tube to the throttle housing. Next remove the throttle housing from the intake by taking out the screws that hold it in place, and disconnect the throttle linkage.
Remove the housing and turn it over, look at the ports (holes) for the EGR valve, they will most likely be covered with carbon crud. Clean these ports out completely, reinstall the housing and tighten all the bolts, reinstall the linkage and air intake tube. Clear the code with a reader, and test.

If that finds nothing wrong, remove the EGR valve and bypass tube and check them for cleanliness and blockages. If they are blocked, follow your maintenance manual's instructions for cleaning them out so you do not damage the valve, then replace them and reset the ECM.

wow I wish ford could make a egr system that wouldn't fail as I've seen this one go a lot lately ! anyways the code is for insufficient flow in the egr system , this is a means to recirculate some of your exhaust back into your intake , as a means to reburn some of your excess fuel (emissions) , anyways it consists of a means to meter some of the exhaust , and control it (off/on) also to measure the amount that goes in , its part of the closed loop of the fuel inlet system , the fault code is specifically saying flow sensor cant detect any flow in the pipe , there can be a few causes for this including a bad flow sensor , all are from my opinion a poorly designed system (it doesn't self clean it's self ) as almost a guaranty every 60k miles your gonna have some problem with it

p0401 is egr flow insufficiant. check or remove and clean egr and port. and also check the vacuum lines to egr. Insufficient EGR flow frequently is caused by clogged EGR passageways.

MERCURY 2000 ODB2 CODES P0400, P00A0, P0401

P00A0 is a factory readable only code (i.e. only ford dealers have the computer to read it)
the P0400 is a generic E.G.R. flow restriction code. so yes a dvom (multimeter) and a vacuum pump to diagnose it correctly, also check for loose wires as ford harness connectors are known to fail alot due to crappy phenolic content in the plastic and heat combined they can warp and / or corrode the contacts
