Front end has a clunking sound while in 2WD.Shift into 4H,clunking sound goes away but no 4WD (you can see the wheen "lurching"forward but never "catches" so to speak).Shift into 4L,still no clunking sound and no 4WD -UNLESS- you turn the drivers side front wheel forward with your hand or foot,then it "catches" and I have 4WD in 4L only.This is all being done while the truck is on jackstands.Is this just something out of adjustment or possibly a major repair?
Leave in neutral engine off and up on stands..leave 4wd engaged.. rotate each wheel by hand and recheck all parts of the system ..visually look behind each wheel and see if any joints are turning out of round or broken.. especially up front..look at each driveshaft and u-joint.. make sure its all in running shape..replace whats broken..check axles for matched gear ratios also..if numbers dont match, there is tension in the drivetrain and the wheels fight each other..you will ultimately break the transfer case or something..
Replace the locking hubs a sit appears the lock splines are damaged.

There are some vaccum lines that go to your axle. there is a disconnect there and a switch that lights up your dash light when engaged. I would first make sure they are still connected and not damaged. The vaccum signal to engage and disengage comes from the top of your transfer case right under the shifter boot. To test if you disconnect is working, apply vacuum to one or the other side of the diaphram for the axle disconnect and try it out. otherwise you may have lost vacuum somewhere or you have a bad switch on your transfer case.

That sounds like what may be happening is the "Vacumm Motor" that locks and disconnects the front axle is binding and not engaging all the way. Or possibly the vacumm supply is not sufficient. Trace the vacumm hoses and look for oil contamination or other damage. You may want to hook up a vacumm guage and check the two hoses. One will have vacumm on 4WD engage and the other on 2WD. You should see the same amount both ways.
Make sure that the 4WD engage lite works too. That would be the electrical switch on the front axle. It should turn on a indicator lite on. (I believe all models are equipped with one with that system)
And before you're done you should inspect all the u-joints and drive axle Constant Velocity joints for wear or the presence of rust around the caps. If there is rust around the cap it is probably full of rust instead of grease (bad) It good to check those periodically but those shouldn't be creating you're noise intermittently.
