It's not easy to put them back, but if you get the side gears in position with the axles bumped out as far as you can, the smaller spider gears can be "walked" into place. Try having your buddy rotate one of the wheels slowly until each one fits in. It's tricky but you'll get it.

I accidentally rotated the spider gears out when putting a new axle seal on a 04' F-150. I didn't have the tool to compress the clutch packs so I removed the differential carrier and took it and the spider gears down to the local Ford dealership and they put them back in for $20.

the spider gear washers are located at the back of the spider gears and to remove/replace them then the diff carrier has to be split. IF you have the diff in your hand but cannot put it back in the housing then what you are referring to are the side bearing preload shims (washers) If you have the diff that comes out of the back of the housing leaving the pinion behind then on either side of the housing when the axle tubes go into the housing you will see 2 round holes ( about 5/8" dia) there is a rectangular tool that picks up these holes and by the use of a spreader bar actually bends the housing enough to slide the shims in to place. when you pulled the centre out you probably need a pry bar to do so and that would have been the preload on the side bearings of the carrier.

I cant get the spider gears back in on the rear differential on 2004 F150 4x4

the spider gears ( side gears ) are inside the differential carrier and are easy to assemble. If you mean that you cannot get the diff centre back into the housing, then you will have to use the special housing spreader to push the sides apart enough to get the carrier back in.

It depends on how many dollars you wish to spend. You will get spares from the dealer spares department. or you can get the gears from a wrecker that specialises in your make of car. If you know the number of splines on the axle and you take a sample gear to the transmission shop you may get spare gears from there as well. As it is most unusual for the gears to wear out or fail maybe all you want are the thrust washers behind the gears as they wear out and increase the clearance between the teeth of the gears allowing for a greater back lash at the pinion.

The cross-shaft goes in so that the hole in it lines up with the bolt hole in the carrier. Place one spider gear in contact with the side gears on one side and the other on the opposite side, one at the top, one at the bottom. Rotate the gears into place. before pushing the pin through, put your finger inside each bore and make sure that the spider gear shims are also aligned so the shaft can pass through without interference. then after it's in, align the bolt hole and replace it. Don't forget to put the axle clip back before putting the pin in.
