In 4wd the front end bangs loudly but stays in 4wd - 2002 tb LS

Purchased as a 6 month old lease/rental with 24k. When engaged in 4wd, it goes into 4wd, but there is a loud noise and I feel a thud continually while in 4wd. Had it fixed once at 38k, worked fine for a while. Engine blew out at 83k, we replaced it, with a 2003 engine from a rollover accident with less than 400 miles on it. Used the same front wheel drive parts, and have the same problem. 2wd runs just fine, no problems, only have problems in 4wd, all three positions, auto, full and low 4wd. As a note, once while doing 75 on the highway in a hard rain, it put itself in 4wd at that high speed, but the problem was happening long before that. I just use it as 2wd 99.9% of the time and 4wd only in an emergency now. It has 104k on the vehicle now, but only 21k on the new engine. This 4wd issue has been ongoing since right after the 36k warranty ran out. Thud, thud, thud. When it was fixed they replaced the 'computer' which did not fix it, then replaced some kind of arm which did fix it for a very short time, less than a year. Cost was 1100 and 400. Any help would be appreciated.

That Thud is the Trasnfer Case for the 4X4. When Gears Break off inside this Transfer Case the Gears are So tightly Fit inside that the Pieces have nowhere to go but into the Other Gears Causing the Thud that you here. This is Causing Further Damage everytime you Here it. I would get the Transfer Case ReBuilt if you need the 4X4 at any time. Please Rate my Response, I need all the Help That I can Get! Thanks!

I don't think you will know whats going on until someone takes the transfer case apart. It could be the shifter stuck in mid position and it is not completely in either position.

I have a 1998 explorer and the 4wheel drive will switch on like it should and the lights do not blink or anything but I can tell the rear end doea lock in low but never any power to front axle in any...

When 4WD is engaged, get a loud "rubbing" sound

Sounds like it could be a front hub slipping or the front to back friction differential.
Jack up all 4 wheel on good solid jack stands or something safe, and listen for the source of the noise with a hose.
A slipping hub will be from one of the fronts, while the differential would be in the transfer box.
Check fluid levels while you are at it.

well yes and no if rear end goes bad and you shift it in to 4wd front end will still engage so techinally your still in 2 wheel drive just using front axle only
