I was helping neighbor with his 2005 chevy express 3500 cargo van relay. He noted it buzzed occasionally when vehicle off and just sitting. He had rapped on fuse box cover and sometimes the relay would stop buzzing. Last week I happened to be there when it happened and i swapped Fuel pump and Horn relays (same PN). Today he went out to start, dead battery, added a charger, turned key on approx 3 short times to start but would not. Couple minutes later smoke was comming from fuse box where fuel pump relay melted down and damaged fuse box before it could be removed. What caused this and would problem go away with new fuse box?

The horn relay was shorting out but not activating the horn. When you swapped it out it sounds like the fuel pump was running all night killing the battery. It sounds like the relay had a dead short inside and melted itself to the fuse box. Depending on the extent of the damage you might have to replace the fuse box as well as the relays.

The horn worked just fine using either relay as well as the fuel pump worked using either relay.... Either relay in the fuel pump plug seemed to buzz occasionally.
