  • Disconnect the ground cable from the negative battery terminal, by using a wrench to loosen the retaining bolt and pulling the clamp off the terminal.

    Raise the vehicle and support with jack stands placed underneath the frame.

    Drain the transfer case. Locate the drain plug near the bottom of the transfer case. Place a waste oil collection pan underneath the plug and use a socket to remove it. Once all the fluid has drained out, reinstall the plug.

    Remove the bolts that connect the rear driveshaft to the rear axle yoke using a socket. Lower the driveshaft, and slide it backward underneath the rear axle to disengage it from the transfer case. Remove it from the vehicle.

    Remove the bolts that connect the front driveshaft to the front axle yoke using a socket. Lower the driveshaft, and slide it forward underneath the front axle to disengage it from the transfer case. Remove the driveshaft from the vehicle.

Removing the Transfer Case

    Label and disconnect the electrical wires and vacuum lines connected to the transfer case. Use masking tape and a marker.

    Remove the transfer case shifter rod. Using needle-nose pliers, remove the clip that connects the shifter rod to the transfer case. Slide the rod away from the transfer case.

    Position a floor jack underneath the transfer case. Raise it enough to take the weight of the transfer case off the transmission.

    Remove the bolts that connect the transfer case to the transmission using a socket or wrench.

  • 5

    Slide the transfer case rearward to disengage it from the transfer case. Lower the floor jack, and remove the transfer case from the vehicle.

It can be removed with out removeing the transmission however it is a lot of work . You say its a manual shift although there are still electrinci componuts involved as well as vacuum issues to be considered . You don't say what the problem you are experinaceing is . But cable adjustment also comes into play here I would do some home work before i started taring things down .You see it could be something much simpler like a vacuum hose or a loose wire or a cable adjustment . Form a game play first it could save you a lot of wasted time and money

you can remove acuator buy turning it out like a light bulb.use a channel lock pliers.

remove the drain plugs from the diff units and check for metal bits. Check for metal in the transfer case oil as it sounds like a bearing in the diff section of the transfer case has failed.. There is a small diff here to allow the front wheels to travel at a different speed to the rear unit to allow for driving over un even surfaces or speed bumps.

I have a 2002 Chevy Tahoe 2wd. Got on highway and started down highway when it felt like I was rearended. Lost all gears even reverse other than first. There is a whinning sound when I put it in gear....

Judging by your description of when it failed, it sounds as though the transfer case is faulty. A quick and easy way to find out is to remove the drain-plug from the transfer case. The drain plug is located on the rear of the transfer case, opposite the front drive-shaft. The lower plug is the drain. If there is fluid in it, what colour is it? Does there seem to be fine metal in the fluid? I have seen them fail so severely from loss of fluid that "chunks" of metal block the drain hole.

Chevy tahoe will not normally go into 4 wheel drive ealier to day it went in but would not come out I belive the switch is going bad any thoughts

You are probably correct,we have replaced a few of those at my shop.I doubt that your having a transfer case issue if its engaging into four wheel drive.The front axle shaft will have to be removed to unbolt the switch.

There is a snap ring at the back of the transfer case that breaks. It can be fixed without removing the transfer case. Remove the rear driveline and the small housing at the back of the case. The snap ring holds the bearing in place.

What spec oil is used in the transfer case of a 1996 chev tahoe

The transfer case shows to use Automatic Transmission Fluid. I would personally use a full synthetic transmission fluid as well. I showed three transfer case options for that vehicle and depending on which one you have it will hold anywhere from 1.5 quarts to just a little over 2 quarts depending on which one you have.
