Available space and used space are two totally different things. In your question you state you have 8 files that do not equal 1 GB, so I'm assuming that your total thumb drive space is 2GB.
A 2GB drive only actually has 1.86GB of storage space, so if you have 1.14 remaining then those 8 files have a combined size of approximately 720MB.
That being said, the issue here is that you can't copy your movie. Since you're getting a disk full message then the issue must be the movie file is too large. You state there should be plenty of space, but a full length movie at a decent resolution is larger than your remaining storage space.
To correct the problem try removing the 8 existing files to create more space or try using a lower resolution movie file.
There may be hidden files on the drive. Copy the files you want to the computer's hard drive, then format the USB drive with NTFS file system (for Windows 2000, XP, Vista & 7) to completely erase the contents of the USB drive. NTSF also removes the 4GB size limitation of any single file, which is imposed by the FAT32 file system that is installed on many USB drives.
Once formatted, the full drive capacity will become available once again. Simply copy the the files back onto the USB drive again. Once you have verified that files are on the USB drive and are working, delete them from the computer's hard drive.
That's it! If you are unable to get the full capacity of the drive, there may be a problem with the USB drive. You might need to contact the manufacturer for a replacement.

Most movies are about 4.5GB to 8GB, this is probably why your not able to put a movie on it. Secondly a lot of flash drives say its 4GB but really its 3.5-4GB. There must be something your overlooking as file size for ti to take up that much space. go to the properties of each file and look at the folder size, might find something you missed that's taking up more space.
