When I strike an arc with my miller 180SD sometimes the amps start out wide open.You can break the arc and try again and it may the decrease to the amps it is set on and weld perfect. A miller repair person suggested it may be the haldivice or something like that. What do you think?

I spent today working on my miller syncrowave 180SD, with a similar power issue.

Before I go any farther, this is a job for an experienced service technician, so if you are not absolutely sure how to be safe around this serious lethal power, do not attempt to repair your welder.

The "Hall device" your Miller rep told you about gives feedback to the control board which regulates the power at the tungsten. It is a current transducer that has +&- 15VDC inputs and mine outputs 2VDC/100amps to the control board. I do not know if they are the same in every Syncro 180 SD but mine is a part # 191941 and is located behind the right side cover as you look at the front of the machine. It is a blue plastic block attached onto a copper buss bar and has a 4 pin connector on it.

If you unplug the machine from power, disconnect the 4 pin connector, then plug your machine back in, then your machine will only run at full amps, so you may simply have a loose 4 pin connector causing your problem, but I would expect that the hall device itself is failing like mine did.

I ordered one from my local welding supply for $58.00, which was actually cheaper than any I could find online.

The problem might be with your rods. It sometimes happen that the flux around te metal becomes soft if the rods were kept where there is a lot of moisture. If that is the case you can 'bake' the rods in the oven to dry it our. The flux must have a lower melting poit than the metal rod so that it can make a cup. The edges of the cup keep the rod away from the metal, allowing the arc to jump.
How do you 'strike' an arc? One method is to tick on the metal. A better method is to stike the rod over the metal like you stike a match. This action will give you the 'cup' that you need to start welding.

Hi:

The problem could reside on the contactor, this part due to the heat and constant contact (that is the noice you hear everytime you strike an arc) sometimes it remains close. Check your owners manual and it is the numbered 21 on the part list.

Remove the tig torch twist lock from the front of the machine. Step on the pedal as if you were striking an arc and gas should flow out of the twist lock port. If gas comes out of the port, your torch probably has a valve built in (many do) often this is a sleeve on the torch body which you rotate but may not be obvious.
If no gas out of port then its the solenoid or regulator.
You do have the machine in TIG mode and not stick?

Causes of poor penetration: Travel speed too fast, welding current too low,
poor joint design / and or preparation, electrode diameter too large,
wrong type of electrode, excessively long arc length.
Solutions: Decrease travel speed, increase welding current, increase root
opening or decrease rootface, use smaller electrode, use electrode with deeper
penetration characteristics, reduce arc length.
