How to format it back to 512MB? Maybe I shouldn't format it under WIN XP?

after formating you cannot get complete 512mb of data space. why because some space allocated to hold undo information and mainly for Restore functions. Normally you would get 498Mb in case of 512MB .
But 440 MB is not bit acceptable. Format the drive full format option.

Format the drive with win XP or use a third-party HDD software like partition magic.

keep in mind that the choice of a correct file system is very important, "NTFS support volumes up to 16EB" while FAT12 is limited to 32 MB.

Keep me posted!

Hi and welcome ygshaikh !
Here is one solution ( there are maybe others ) easy to use if your pc is a desktop :
extract the hdd from your machine and connect it to a healthy computer ( in a external USB box or strait inside the pc ) . Format the drive and reinstall it in your machine . You will now be able to install Win XP .
Best regards .

Not enough space message, etc.

a small amount of space is used up by the players operating system. a 512mb player will only actually have about 490 mb of usable space. try upgrading the firmware on your player by going to the sandsik website and looking under product support for instructions. Use windows media player to access your device and delete any any duplicate files to free up some more space.
