Check that the thread has not wrapped around the thread spool pin or one of the thread guides. Something is holding the thread from unwinding from the thread spool. Old style thread spools also have the small slit to hold the thread tail which will tend to catch the thread (turn the spool over). Sounds like the symptoms I've experienced with this problem.

SOURCE: Brother PE-150V bobbin thread
For embroidery, and zig-zag, and because the needle makes side movements, it needs more needle thread.
So try to keep you needle thread not very tight,
and tight up your bobbin case tension more, so that the two threads meet under the meterial.
SOURCE: Upper Thread Breaks!!!
Hi, here are some reasons why the thread is breaking :-)
Hope this helps.
SOURCE: I have a Brother PE 770. All was well, fairly new
here are some suggestions to try
it's may be the needle, it could be bent or blunt
it is possible that it could be the timing,,,, but first try changing the needle & try rethreading the
machine the top thread & bobbin also
make sure the bobbin is in the bobbin case correctly & that the bobbin case is correctly inserted into the machine correctly
check to see if there are any burrs on the needle plate
clean out from under the needle plate
also make sure the bobbin area is clean from lint or loose threads
SOURCE: I have a brother pe 770 and the bobbin will not
You need to sew the first stitch slowly. Lower the needle by hand and take up carefully. Pull the needle thread up and the bobbin thread should be caught in the formed loop and come with it. Pull them both to the back of the machine and sew.
SOURCE: how do i fix the timing on my pe770
Timing this machine is not so easy but if U want to try... Remove the left bottom panel (one central screw), and look under. U will see by the rear the vertical gear making the hook turn. At the bottom of this gear, U will see a small allen. Slack this allen screw,
LEAVE A TENSION ON THE ALLEN SCREW: eitherway the hook will not follow the gear when U bring back the assembly to retight the allen screw.
U can now turn the hook on the gear, allowing to change the timming.
Send the needle completely down and when it come up, the point of the hook has to arrive at 2.5mm. on the top of the hole on the needle.
A TRICK : It might be easier to slighly change the position of the needle in the needle bar. Check the timing and try to correct it but lowering a little bit the needle before tightening the scew, or cut a little bit top part of the needle with a grinder.
