How do I design a wood burning fire

Try bleeding the gas line to the valve. They are always full of air after a valve replacement. BE CAREFUL!!!!!!!!!!!! Gas is explosive!!!! Does the valve "click" when the stat calls for heat? If not, check the wiring.

Your heating element was over-heating and was a fire hazard at this point. I have the same unit, same problem. If on "High" the heating element will over heat and melt the connectors. If left too long can cause a fire. There are other's with the exact same issue.

You burn wood, and smoke goes up flueway.
You're not running chimney smoke through ductwork so you have a heat exchanger.
What kind of heat exchanger?
probably air since you're running through ductwork?
How much hot air or hot water is coming off heat exchanger?
How big of a space can be heated with that amount of heat?
Is the exchanger located in optimal location?

Considerations.
One room log cabin with fireplace will not stay very warm.
One room house with big wood burning stove in center, with hot flue pipe running across the room and exiting on far wall, will get warm-hot, but will cool off fast.
Why?
Because the BTU output of firewood is much less than electric, coal, oil, or gas.
Otherwise they would have made wood-burning steam locomotives. But the locomotive boiler cannot get hot enough with wood ... the boiler needs coal to produce enough BTUs to boil water fast enough to rotate the turbine and turn the wheels.

Maybe your wood stove output should be measured.
Don't forget a huge percentage of fire heat goes straight up flueway.

This model is known to have problems with its Thermal Cutout this regulates the maximum water temp and can cause the unit to overheat when it does not shut off the heat source. In some residences low water flow and or a obstruction (common if you have well water) in the filtration and water treatment system can cause the same problem. Basically the unit can have overheating problems and the heat exchange coils are be prone the effects of hard water (if that applies to your water supply) and can lead to future service of descaling the units coil/coils (can be expensive). Buying any used unit with many mechanical parts and other components always have the potential to have problems new so i would not recommend a used unit of this type.

Also, This unit is limited due to the fact that the unit require­­­ incoming water to be cold and you cant use any sources of pre heated water (many people are starting to utilize alternative energies such as solar water heaters, wood boilers, and other relatively free or low cost). For example, using recovered heat from a boiler or indirect hot water tank or other to reduce the energy (cost) by raising the systems initial water temperature.

Are you heating a concrete floor with radiant heating? if so it would be far more cost effective to use either a loop off your existing system (a new zone) or you could add a oil fired or LP (gas) fired water heater and utilize the efficiency of a separate system and the fact that a hot water heater stores and super insulates the water it heats.

Pilot must heat the thermocoupler a couple of minutes before letting go of the button. The coupler controls the main valve.

When is the last time you brushed out the burner tubes of the boiler? This is how heat transfers and if you have a coating of soot, it will prevent heat transfer. check this and post me back
