I would like to find a cord with a rubber collar which fits into the trigger housing properly. Sears is no help. What to do? A diagram for disassemble would help too !
A lot of times B&D makes molded cords that work with Craftsman stuff. Look up a service center near you and take the cord in to see if they can match it up with something they have. (Take the drill in too.)

Cut the old one from the original cord a bit shorter and reuse it if its not rotted. I replace my cords with a 25' extention cord that is a least a 14 gauge cord and then I don't have to go looking for an extention cord every time I use the tool.

Hi Tim, Sounds like you got it figured out! The only question I see is if there is a quick fix, and it looks like you answered your own question. You can certainly pursue requesting that it be fixed as a manufacturing defect/ faulty part, or even a safety hazard as that is your right. While I can not suggest you take that route, the old metaphor of the sparking trigger that melted in my hand always seemed to get a lot of attention. Good Luck to you, hope this Fixsya!

some of the dewalt drill switches have a one way trap (like) for the wire. you push the wire in and the harder you pull it gets tight on its self. your wires go in the bottom of the trigger look right on top of each wire there is a small **** (no bigger then 3/16) for a flat head screw drive. In the **** you will see a small lever, it needs to be turned at the same time pull. It will help to have a friend.

I will go one further, they had a recall of their batteries which could have led to your problem back in 2007 and the chargers on some of them also. I would again call the number and give them the date codes from both and then try again at getting it replaced. Their are a lot of posts online for this to be a simple occurence, The battery could have shorted internally causing the switch to melt and there would be a potential for user injury also. Let me know if you find anything out and if you have there web address I would be interested.
