Hi: When powering on, regardless of whether toner or paper tray are in, there is a loud clanking noise about 10 secs. Triggered each time front door opened/closed. In use paper gets caught in toner unit. Noise coming from the left side at front (near swinging door). Edge of the fuser ok - - glossy clean. I have another machine with worn fuser. I could use one machine for spare parts. Ideas? Thank you in advance.

Either the laser unit is dirty or blocked. Or the drum cartridge.

does the noise still happen as you make a copy?
if everything is out :toner/drum, paper tray most likely it is the fuser, does the paper stop at the fuser entrance?
the only thing I can think of that turns during the warming up cycle are the toner, drum, paper lifting mechanism for the tray and fuser

Although it fit the broken fuser, it does not mean it's ok.
1-they must have the same number of teeth ( diif. gears have diff. amounts of teeth)
2-it must be the same diameter ( so they can mesh together, otherwise it's touching the tip of hte teeth and may be skipping.
But I'm not sure the double image is coming from there, it would jam the paper because the timing is off.
Anyway you need to eliminate the obvious then see what happens, I think you said you had another tonertry putting that in, if it doesn't work then change the gear for the correct one.

The cleaning blade inside of the drum unit is worn out. Replace the Drum Unit
