Just upgraded rio forge512 from v 1.33 to v 3.04.
I had the same problem, I tried everything I thought, I did see a tip from someone else about the contacts of the batteries. I thought to myself it has to be good. wrong, I used a razor charger and found that the system didn't like the battery. Even the good batteries didn't register on the unit flashing battery sign. Cleaned the positive side with a sharp object wa-la.
Can you repair the volume buttons on a Rio Forge
My switch broke, too. The player is easy to take apart, and you can see where the switch broke, but it's too small to sodder back yourself. I just switched to a headset with an adjustable volume slide on the wire. My player was stuck at a LOW volume, so I had to touch a wire across the switch leads to "click" back up to being stuck at a high volume. Now i use the headphone line to adjust from there.

Press the MENU and turn it on, as soon as the word RIO shows on the
screen release the power button but do not release the MENU
button until it says upgrading
Plug the USB cord to it and install Rio Forge Firmware_120
Turn the mp3 off then on normally
Put the music back on your mp3 and it SHOULD be fixed. but your music will be gone..

You need to connect the Rio to a PC and then use the Windows Explorer format disk feature to reformat the Forge's flash memory as a FAT32 partition.
Error Message
Had this trouble 2 times.. remove battery and let it sit for about 30 min...
Then install battery if no better than reinstall firmware.. V 1.33

I had exactly same trouble - at least twice..
One time a battery switch and drain for at least 10 min fixed it.
another time I reinstalled firmware...
No big deal..

you should be able to access the menu on the mp3 this should allow you to select the music setting this should get you back on to the recorded one hope this is some help for you..............................
Rio forge 512mb problem.
When this happens to me (it does every few months), I re-flash the software following the instructions that come with it. Then the annoying "upgrader" message goes away for another few month. I use version 1.33 in my 512 forge.
Battery problem
It sounds like the battery was short circuited.
You were lucky there was no fire.
It's possible there was a flaw with the battery.
If this was a rechargeable Lithium Polymer battery then you might remember these were in the news recently because lots of laptops were bursting into flames.
Also a friend of mine had one of these in his remote control plane.
After he finished flying one day, he left the battery on charge in his BMW from the cigarette lighter while he went shopping and when he returned the fire brigade were putting his car out!
I think it's got a virus
reformat the player to do this go to the start menu click on my computer right click on your player (on my computer it is removable disk g or h) then click on format and format as a fat 32 don't unplug the player or anything when it is going on or you will have major problems when it is done you should have a player with no music on it and your 4 songs that will not come off should be gone if that doesn't help reinstall the firm ware

Try connecting it without the batteries. If the device shows up in My Computer, right click on it and select format.
It shouldnt need any drivers. They all use the Windows media Player default drivers.

Rio 258 cannot connect to computer
I know this request is old, but I found it while searching for an answer to the same problem myself.
First you need to go to the Rio site and download the most up-to-date firmware. it DOESN'T matter if it's the same version that you have now, you will need the installer program.
Download that and install it.
Plug in your player to your USB to your computer - BUT (and here's the important part) you need to hold down the menu key while plugging it in. Keep holding until it powers up AND the word "UPGRADER" shows on the screen.
Now, run the firmware upgrade program and it will see your player and upgrade the firmware (yes, even if it's the same firmware version. You have to do this step).
Once it's completed, unplug the player from your computer and the darned thing works.
