Im trying to hotwire my blower motor directly to my battery and a toggle switch. the problem is the wires keep geting so hot they start to melt the insulation. what can i do to wire it correcty?

A toggle switch will only work on a fresh cable, which is wired directly to the alternator or the battery. If you put a toggle switch on the existing electric fan wire, you will not be able to turn it on as long as the engine management does not send you current.

So you need a repair shop or dealer to do the
required testing to find & resolve ALL wiring
& electrical problems

labor time, to just find the main issue

Either its the resistor or the motor itself.

sounds like the motor itself could be burnt out and usually when that happens u have to replace the motor itself....i actually had the fan stop working in a Taurus one time and i hot wired a wire from the fan motor to the battery and another wire to the "fan" on the fuse box (at the driver side) straight into a toggle switch i made into the dash by the steering column....it bypassed the relay and once i hit that toggle switch i would turn the fan on and off anytime i wanted to....if this is something u may try to do then it would save u alot of money and time with ur project....im not saying it would be successful in ur situation but i worked for mine....the only thing is, the toggle is ran off the battery and once u shut ur car off u always wanna make sure the toggle switch is off or it will run ur battery down....hope this helps and good luck

computer confused by cooling fan voltage/current level. Is the fan working? If yes, may have a short. If no, try hotwiring to battery to see if it's good. If fan works by hotwire, suspect relay is bad. Check all wiring before buying any parts. Relay does not click in until engine is hot. Let me know if you have more questions.

If you don't want to go to the bother of changing the fuse box then you can run a power wire direct from the battery to a switch inside the car and hook the blower motor to the other side. It will always be live so you will have to remember to turn it off when you turn the car off. Also make sure you put an in-line fuse between the switch and the blower motor. Make sure that when you feed the wire through the firewall that it can't connect with metal or it will short out. Put the wire through one of the rubber plugs that are already there. To test the blower motor run a jumper wire from the hot side directly to the hot terminal on the battery. If the motor is in good condition it should come on. If it comes on that may indicate a bad resistor pack. Since the resistor is an electrical part which is self-contained would probably be easier to change than to test. You should do the resistor pack first (before the switch) because it is the easier of the two to change out. If replacing the resistor pack does not fix the problem then you will need to replace the switch.

did you remove and inspect the blower motor resistor - a bad one can stop the blower and make for some hot wires

IT COULD BE BLOWER MOTOR NOT GROUNDED.YOUR BLOWER MOTOR FUSE AND RELAY COULD BE BAD.MAKE SURE POWER IS GOING TO BLOWER.MOTOR.CHECK TO SEE IF POWER IS GOING TO SWITCH IF SO SWITCH COULD BE BAD.HOT WIRE BLOWER MOTOR USING JUMPER WIRE AND POWER FROM THE BATTERY.IF BLOWER MOTOR WORKS.YOU HAVE FUSE RELAY AND SWITCH PROBLEM.MOST THE TIME WHEN RESISTOR BAD.YOUR BLOWER MOTOR ONLY WORK ONE SPEED SOME TIME.

when wired to the battery it's getting full power.
so if the switch is set to anything but max it won't get full power. does it work on max?
does the fan stop and start over bumps? will it come on if you wiggle the wires? check those.
if there are no loose wires and the fan is not jammed in the heater box try a new motor.
